My ergonomic handle keeps escaping

I spent 20 minutes chasing an “ergonomic” handle that rolled off the bench every time I tweaked the 2 mm chamfer — apparently the center of mass hates user comfort. Any tricks to keep industrial design happy without turning every handheld into a runaway cylinder, or do we just add a tiny anti-escape flat and call it innovative?

I’ve had good luck sneaking a tiny oval into the cross‑section so it naturally finds a rest angle, then hiding it in the grip pattern; ID reads it as round, but it doesn’t take off. If that’s a no‑go, shift the CG with a slightly thicker internal rib on one side so it ‘prefers’ to park — @hcorbin76’s nibs are great, but this keeps the exterior clean.

I cheat with friction instead of geometry: a 12×20 mm laser-etched matte “park pad” hidden in the grip texture bumps μ just enough that it self-parks when that side hits the bench; ID reads it as pattern, not a flat… Caveat: oily benches nerf it — would a tiny overmold insert be acceptable, @r_dowell34?

Turn the endcap logo into the roll stop: make the badge proud about 0.8 mm at one azimuth so it catches, and ID will frame it as a ‘brand accent’ instead of an ‘anti-escape flat’. Quick tweak to blend the 2 mm chamfer into it so it doesn’t telegraph as a flat in renders — would that fly with your ID folks?

, my fix is to make the core a very shallow 3‑lobe (Reuleaux-ish) instead of a circle — about 0.3–0.5 mm off round under the overmold — so it naturally comes to rest in three poses but still feels circular. Fade your 2 mm chamfer across the lobe peaks so the highlight stays smooth, not a ‘tiny anti-escape flat’. Would ID push back on a hidden core change more than a visible tweak, @mikegreen93?

I’ve had good luck sneaking in a tiny axial bow: give the handle a 0.5–0.8 mm centerline sweep so it reads as a “biomorphic grip,” and on the bench it naturally settles instead of running laps. It looks round in hand, but lock the curve in GD&T so production doesn’t straighten it — would @ID sign off on that much sweep?

But one trick: add a tiny high-friction patch — about half a millimeter proud TPE along one quadrant near the CG — so the “runaway cylinder” gets a parking brake without reading flat. If tooling’s locked, slap a clear Bumpon on for a quick prove-out, then color-match it in the next overmold. Would ID buy that as a grip accent?

I hide a 0.3 mm proud “registration rib” on the parting line near the CG; on the bench it catches just enough to stop the roll, in hand it reads as a tactile index instead of a flat. It’s cheap in tooling and won’t fight your “2 mm chamfer” if you radius the rib ends to about 0.5 mm. Just flag the finish so the molder keeps polish uniform and it doesn’t read like flash.
